How do I adjust the brakes on a Club Car

Before doing anything please take a moment to act on safety! Always wear eye protection.

1995 Newer Auto- Adjusting Brake Adjustment Process

While these brakes are considered “self-adjusting”, they do require some attention in order to maintain their performance.

Rule #1 – NEVER adjust the brake cables tighter in order to improve the pedal travel. While cable adjustment may occasionally be necessary, save this step for the last.

If your brake cables have been tightened up previously, loosen the cables under the car just enough that you know that the rear brake levers (which the cables pull on at the rear wheels) are able to return completely to their rear most position. If the cables and the rear brake levers won’t return to the rear most position on their own, the cable may me corroded or worn and should be replaced.

Then sitting stationary, push down on the brake pedal with both feet really hard and you will hear a click at the rear of the car. Keep doing this (pumping the pedal) until the clicking stops. Then adjust the cables just tight enough that they hold the car securely on a hill when the park brake is on the second notch.

Old Style Club Cars

Disconnect the battery or battery pack, use proper lifting equipment and proper jack stands for supporting the car. Some electric cars will have a Run/Tow switch and this switch must be moved to the Tow position before disconnecting the battery pack. At this point lift the rear of the car and place the jack stands in a secure spot that will support the car. The following steps will allow for optimal adjustment.

1) Remove both wheel assemblies.

2) Release the brake pedal parking brake.

3) Back off the brake cable adjusting rod so there is not any cable tension on the shoe lever arm.

4) Remove the brake drum, it make be necessary to remove keeper clips on the wheel studs on some models. It may be necessary on some units to back off the brake adjuster in order for the drum to be removed. Some units use an axle nut that holds the drum in place, with this style retain the cotter pin for use later.

5) Now that the shoe and backing plate is exposed, inspect the shoes for wear, sticking, debris or poor fitting to drum. At this point wear some sort of respiratory devise to protect your lungs from foreign debris. With light air pressure blow the brake dust and debris from the shoes and backing plate. Clean the drum in the same manner. You can also use a cleaning solution such as CRC Brake Clean. Again do not directly breathe the solution!

6) Now that things are clean and no binding or sticking is noticed in the shoe movement we can move to the adjustment. For self adjusting brakes the drum should slide on and turn freely with out any resistance. If it is too tight take the drum back off and back off the star adjuster until the drum is free to turn 360 degrees without dragging to a stop.

From this point on the shoe will self adjust under normal operating conditions. Likewise if the drum is too loose you will need to tighten the shoes to a drag and than back off to free movement. For manually adjusted shoes put the drum back on the axle. Turn the adjusting screw or star until the drum locks up. At this point back the adjuster off three to five “clicks” and at this point the drum should turn freely.

7) Put the tires back on and torque the lugs to 50 foot pounds.

8) Now we need to adjust the brake pedal height (do not confuse this with brake shoe adjusting), as you push on the pedal you should feel 2 or 3 “clicks” or ¾ to 1″ free play. If you do not see this amount of travel adjust the cable adjusting rod that you released in step #3. Connect the battery or batteries. Place the car in Run position (if required).

9) Place the car on the ground and test drive in a safe area. You are finished if no problems exist. If problems exist repeat the above procedure, you missed something.

10) Make sure ever thing is tight and in place before normal usage.

Several decades ago when real men dragged their 200 lb golf bag around a golf course, it didn’t take long to see the need for a mode of transportation, thus the “Golf Car” was born. These somewhat primitive vehicles came with various drive schemes, 3 or 4 wheels, some with relay drives to the more sophisticated “resistor speed control”. As with any evolution, over the decades to follow the golf cars got better; more features, better batteries, and more reliable controls, and more powerful motors.

As golf centric communities have developed and courses became longer, what is expected from a golf car has changed. We expect our current electric golf cars to go where only a gas car could go just a few years ago. Other uses such as recreational off-road fun and extreme hunting buggies have increased the challenges. This is changing the way we use electric golf cars and causing engineers to re-think motor controllers, motors, and various safety devices. Stock OEM controllers used on the golf course were designed and programmed to work a specific way, so driving on-road as a car or off road for fun requires more speed, torque and power.

The first upgrade to “solid state” controls offered a smoother and more efficient operating system as compared to the resistor based golf cars, without wasting power in heating coils that could accidentally catch dried grass on fire. In 2000, Alltrax took its electric race cars technology and brought it to the golf car aftermarket with more power and features, but there lies the challenge. So may different carts and configurations out there! So they developed a programmable version – an aftermarket controller that allows golf car dealers to re-program them for a particular cart, throttle type, or customer application. Now dealers stock 1 or 2 versions and program them for any application. This saves a huge amount of inventory expense by not having to stock bazillion different motor controllers.

Recent Technology Advances:

Over the last 3 years the advances in microprocessor technology, power electronics, and manufacturing methods have unlocked the key to provide a “smart controller” with performance and features taking the golf car (as we know today) to a whole new level. This new platform uses the latest 32 bit microprocessor with capacity for smart throttle control, excellent traction power control, user friendly USB communications and simplistic programming. The increased overall efficiency and performance of this new platform cannot be achieved by the aging 8-bit micro-controller. This new product is called the SPM for “Series and Permanent Magnet” motor controller system.

Then let’s assume the number of different golf cars out there (near 4 million total), ranging from old and new, some with throttle issues, different battery type, voltage, and age, then add in the myriad of interface connectors. A simple mistake installing a controller can be a costly experience or not perform as expected. The challenge for the golf cart dealer is getting a box and installing it correctly with the proper settings for that cart and that throttle without blowing something up.

Other issues arriving from the recent changes in golf car use is the larger motors and hi-current controllers suffer the older design of safety systems such as small solenoids, protection circuits, and fail safe controls. A stock golf cart driving 14MPH on the golf course is a whole different story than a 10HP high speed motor driven by a 500 amp controller doing 25MPH down the street to get groceries. Larger solenoids and better safety features are needed, similar to how our automotive industry has evolved.

In an attempt to engineer the “APPLE CONTROLLER” for the current needs of the golf car market Alltrax has come up with a new line of controllers that Steve Jobs, if still around, would wish he had invented. These controllers are that intuitive and smart that it makes anyone who uses them seem the same way, ahead of there time.

The SPM is a new design in the field of electric vehicle motor controls, embodying all that Alltrax has learned over the past 15 years of design, manufacture, use and abuse of their DCP, AXE and DCX products. The SPM looks different because Alltrax listened – Color Coded Topside wiring and re-locatable Flexi-Mount mounting feet for easy installation.

Features are then pre-programmed when you order but allows you to “adjust as needed” to meet your expectations using super simple USB connected software.

Introducing Exceed Hybrid Technology™, the fully integrated supplemental power source for E-Z-GO electric vehicles. The most notable difference over previous years is the move the AC Power in all EVE models. “Our AC Motor has excellent performance characteristics. Yamaha Golf-Car Company and Canadian based DSG TAG Systems, Inc., have formed a strategic partnership that provides Yamaha fleet customers immediate access to the innovative DSG Fleet Management System.

This cost effective and easily installed state-of-the-art technology helps maximize golf course operational efficiency, increase revenue and improve customer satisfaction. Marc Dufour has been named president of Club Car, an Ingersoll Rand brand. Dufour will have overall responsibility for the operational performance and strategic direction of the golf car and utility vehicle manufacturer.

Dufour is Club Car’s fifth president in the company’s 53-year history. He succeeds Gary Michel, who recently was named president of Ingersoll Rand’s Residential Solutions Sector.

The 30-year Ingersoll Rand veteran has spent his entire career in the company’s Industrial Technologies Sector, which provides products and services – from compressed air systems, tools and pumps to material and fluid handling systems and small task-oriented vehicles – that enhance energy efficiency, productivity and operations. After joining Ingersoll Rand in 1981 as an application engineer, Dufour has held various positions with increasing responsibility. For the past five years, he has served as president of the America’s Region of the Industrial Technologies Sector. Previously he was president of Ingersoll Rand’s global Air Solutions business.

Dufour assumes leadership of one of golf’s most respected brands as Club Car expands its reputation as a leading manufacturer of small task-oriented vehicles that serve a growing number of industries.

Marquardt brings 30 years of sales and marketing experience to Club Car. Prior to joining Ingersoll Rand in 1999, he held various marketing and sales leadership roles at Armstrong World Industries. Marquardt is a graduate of Colorado State University where he earned a bachelor’s degree in business administration.
